Eric,
Sorry that you are having so much trouble with Debian, I got it setup on
my NO_BOOT_CD IBM thinkpad without a hitch. 

Is there a reason you can't use a canned firewall distro such as
Freesco?   I've had super luck with Freesco (www.freesco.org).  (And no
harddrive needed).  I use it at my office and I USED to use it at home
(it has since been replaced with a full blown router/server at home). 
The only trouble I've had with Freesco is the need for a different DNS
server, but that might be my shortcoming and not freesco's.
